EV Integration Designer

An EV integration specialist has converted numerous vehicles focusing on motor-controller tuning, battery pack integration, and regulatory compliance.

Retrofitting an internal combustion vehicle to electric requires matching motor torque curves, controller programming, and battery voltage to the original vehicle’s weight, aerodynamics, and drivetrain layout. A mismatch can lead to overheating, controller shutdowns, or acceleration surges. The designer calculates required continuous and peak power based on tire rolling radius and desired performance envelope to select compatible motor-controller pairs and sizing for battery capacity.

Battery integration must account for thermal management, structural mounting, and high-voltage routing clearance—especially near fuel lines, steering columns, or brake booster vacuum lines in legacy vehicles. Proper fusing, isolation monitoring, and contactor sequencing are essential to pass DOT and insurance requirements. The process also includes recalibrating the vehicle speed sensor output to match new motor characteristics and prevent transmission shift issues.

Compliance with state and federal regulations—like FMVSS 305 for high-voltage safety and EPA emissions exemption criteria—requires documentation of details and post-conversion testing. Successful integrations ensure the vehicle passes safety inspections without requiring a new VIN or FMVSS certification, preserving its original title status while delivering all-electric performance and efficiency.
